We manufactured a PA12 handheld printer prototype enclosure using Selective Laser Sintering (SLS) for a new product development program. SLS technology was selected for its ability to produce complex enclosures with integrated features in a single build — eliminating tooling costs and enabling rapid design iteration for functional validation.
PA12 (Nylon 12) was chosen for its balance of strength, toughness, and dimensional stability — making it a proven material for functional prototyping and end-use parts in handheld devices. The material's key properties include:
- Excellent dimensional stability — low moisture absorption ensures consistent performance across environments
- Balanced mechanical performance — tensile strength ~50 MPa with good impact resistance for drop durability
- Design freedom — unsintered powder acts as built-in support, enabling complex internal geometries and snap-fit features without tooling
SLS also offers a proven pathway from prototype to end-use part, with the same material and process transitioning seamlessly to production.
The enclosure design incorporated multiple functional features:
- Snap-fit features — designed with generous radii at hook bases to prevent stress cracking during assembly cycles
- Thin-wall sections — supported by surrounding powder during printing, eliminating support removal post-processing
- PCB mounting bosses — integrated directly into the housing design, reducing part count
- Ergonomic contour — organic curves and grip geometry optimized for handheld use
Post-processing included media blasting to achieve uniform matte texture across the entire enclosure surface, followed by white dyeing for a professional, production-representative appearance.

- Design Freedom Through SLS: The powder-bed process eliminates support structures, enabling complex internal features and snap-fit designs that would require molding or extensive assembly with conventional manufacturing.
- Snap-Fit Reliability: PA12's elongation at break (6-9%) provides the necessary flexibility for snap features. Designs incorporated 0.5mm+ base radii to distribute stress and prevent cracking at stress concentration points.
- Production-Ready Material: PA12's low moisture absorption and stable mechanical properties make it suitable for both prototyping and end-use production. The same SLS process can scale from 1-off prototypes to small-batch production runs.
- Surface Preparation: Media blasting removes the "orange peel" texture characteristic of as-sintered parts, while black dyeing provides UV resistance and a professional appearance for user testing.
Quality Verification
Dimensional accuracy verified via CMM/caliper measurement. Snap-fit engagement and release force tested for functional reliability. Surface finish inspected for texture uniformity and color consistency. Strength validated through manual handling and drop-test simulation.
